    it's believed by some that the perfect sword would be two katanas merged back-to-back to form one sword. And you could give it an interesting hilt of your choice with your signature. Obvious it would no longer be a katana. I also think that staining the sword as well as adding interesting images on the blade of the sword. Tell us about the length with and weight of the sword and show us test cuts. we could call it a Gryphon, let the hilt have a lion paw hilt with an eagle head.

    Don't use extruded aluminum as your casting material. It's too soft, and very gummy. The best material for casting aluminum, are things that have already been cast, like pistons, transmission cases, aluminum engine blocks. These materials are a better alloy, for both casting, and machining. You will notice the difference. Using a degassing agent will help with porosity. Vibrating the mold as you pour might help as well, and heating the mold makes for a better surface finish. Tim

    Cane swords almost never had a friction fit... they generally had either a key lock (channel and twist) or an external swing pin to lock them in place. Great sword but in time the cane will lose its friction fit.

    I love the idea of stories of generations of people maintaining a single sword over time. Seeing you intricately sew the handle together for some reason made me think of a father taking all this care and attention before passing it on to his son.
